To stop a strap from ripping, you must understand why it rips.
Look at a heavy-duty bag strap. It is usually made of thick woven nylon. It feels like a car seatbelt. It does not stretch at all.
Now look at neoprene. It is a soft, bouncy sponge. It stretches very easily.
You must connect the hard strap to the soft sponge. Your factory sews them together with thick thread.
When your customer loads the bag with twenty pounds of gear, gravity pulls the bag down. The customer pulls the strap up. All of that heavy tension targets one tiny spot. The tension hits the sewing thread.
The rubber wants to stretch. The thread refuses to stretch.
If the rubber is weak, the thread acts like a hot knife. It slices straight through the soft rubber bubbles. The material rips open. The strap pulls entirely out of the bag.
Why does the rubber fail so easily? Because you bought cheap filler foam.
When you ask a middleman for a cheap price, they sell you Styrene Butadiene Rubber. We call this SBR.
SBR is an economical industrial foam. It is incredibly weak. The microscopic gas bubbles inside SBR have very thin walls. The material is mostly empty air.
If you sew a heavy strap onto SBR, the rubber cannot hold the thread. The thin cell walls simply crush and break under the tension. The thread rips right through the foam. No amount of fancy sewing can save cheap SBR.
If you want to build a heavy-duty bag, you must upgrade your rubber.
You need a stronger foundation. You need high-density Chloroprene Rubber. In the factory, we call this pure CR.
Pure CR has an incredibly dense, strong molecular structure. But for heavy bags, you need to go a step further. You must control the density.

Never use a simple straight line of stitches to attach a heavy strap. The tension is too focused. Tell your factory to use an X-Box stitch. This is a square box of stitches with an "X" sewn through the middle. This geometric pattern spreads the heavy lifting weight over a much larger area of the high-density rubber.
Add a Hidden Reinforcement Patch
This is a secret trick used by elite bag designers. Do not just sew the strap to the outside of the neoprene. Place a small, hidden square of heavy-duty, non-stretch nylon on the inside of the bag, directly behind the strap.
When the factory sews the X-Box stitch, the needle passes through the strap, the neoprene, and the hidden nylon patch. The non-stretch patch acts as an anchor. It completely stops the thread from slicing through the rubber.
Choose Tough Outer Fabrics

How can I test the rubber density before I sew the bag?
Hold the bare rubber sample in your hands. Pinch it hard. Squeeze it between your fingers. Cheap, low-density foam feels like empty air. It collapses instantly. Does a thicker material hold a strap better than a thinner material?
