To stop a zipper from tearing, you must understand a simple rule of physics.
Neoprene is designed to stretch. A zipper is made of hard plastic and metal. It has absolutely zero stretch.
When you sew a rigid, non-stretching zipper onto a highly elastic piece of rubber, you create a massive conflict. You create a stress bottleneck.
When the surfer moves, the rubber tries to stretch. The zipper fights back. All of the kinetic energy moves directly to the sewing thread connecting the two materials. If the rubber core is weak, the thread acts like a knife. It slices right through the tiny gas bubbles inside the rubber sponge. The material rips wide open.
To survive this conflict, you must match your raw material to your specific zipper design.
The Back-Zip is the traditional wetsuit design. A long zipper runs straight down the spine.
This design is very easy to put on. The opening is massive. However, it creates a very specific stress problem.
The Bending Force
When a surfer sits on their board and bends forward, the entire back panel of the wetsuit needs to stretch. But the long plastic zipper down the spine cannot stretch.
The Bottom Anchor Point
Because the zipper refuses to bend, all the physical stress is forced downward. The tension hits the very bottom base of the zipper track. This bottom anchor point takes a massive amount of abuse.
The Material Solution for Back-Zips
If you use cheap Styrene Butadiene Rubber (SBR), the bottom of the zipper will tear out within a month. SBR has a weak cell structure. It cannot handle isolated stress.
To build a reliable Back-Zip suit, you must use pure Chloroprene Rubber (CR). You also need a slightly higher rubber density for the back panel. You need a dense, firm CR core that can hold the heavy stitching of the zipper track without tearing. You must also instruct your assembly factory to reinforce the base of the zipper with a heavy bar-tack stitch and a liquid rubber seal.
Modern premium wetsuits use a Front-Zip, also known as a Chest-Zip. A short zipper runs horizontally across the chest.
This design is incredibly warm. It stops water from flushing down the back. However, it is a nightmare to put on.
The Squeeze Factor
To put on a Front-Zip suit, the surfer must squeeze their entire body through the neck opening. They have to stretch the collar and the shoulder panels to extreme limits to get their arms inside.
The Horizontal Tearing Risk
This puts incredible, violent tension on the shoulders, the collarbone area, and the edges of the short chest zipper. The rubber is pulled to its absolute maximum capacity.
The Material Solution for Front-Zips
You cannot use firm or cheap rubber for a Front-Zip suit. If the rubber is stiff, the customer will get stuck inside the suit. They will panic. They will pull aggressively and rip the chest panel in half.
For a Front-Zip design, you must source the highest-elongation material on the market. You need ultra-soft, 100% pure CR rubber. You must laminate this pure CR core with four-way super-stretch Lycra spandex. This combination allows the neck opening to expand massively without fighting the user. The moment the user is inside, the pure CR rubber snaps back instantly to form a tight, watertight seal.
Choosing the right rubber core is only the first step. You must also look at the glue.
The rubber core is laminated with fabric on the outside and inside. If your supplier uses cheap glue, your zipper panels will fail.
Low-end factories use aggressive solvent-based adhesives. Solvent glues dry very fast, but they dry into a hard, brittle crust.
Remember the physics of the zipper. The seam is already under massive stress. If the glue holding the fabric to the rubber is brittle, the glue will shatter when the surfer pulls the suit. The fabric will bubble up. It will peel away from the rubber right next to the zipper track. The product will look terrible.

Can I use the exact same rubber for a Front-Zip suit and a Back-Zip suit?
You can, but it is not optimal. Elite brands use zoned sourcing. A Back-Zip suit needs more structural firmness along the spine to support the long zipper. A Front-Zip suit needs extreme, unrestricted elasticity in the upper body to allow the user to enter the suit. We highly recommend ordering different Asker C hardness levels for these different designs.
Will washing the wetsuit weaken the glue around the zipper?
If a factory uses cheap solvent glue, the agitation of a washing machine will cause the fabric to peel. However, our advanced water-based adhesives are incredibly durable. They create a permanent molecular bond. The fabric will remain securely attached to the rubber core even after heavy washing.
How do we stop the raw edge of the neoprene from tearing near the zipper?
Never leave a raw edge exposed near a high-tension zipper. Your sewing factory must use edge piping. They should fold a thin strip of stretchy Lycra over the exposed rubber edge and stitch it down. This protects the fragile rubber core from being nicked by fingernails when the surfer pulls the suit on.
Does a thicker rubber sheet tear less easily than a thin sheet?
Tear resistance comes from the chemical purity of the rubber, not just the thickness. A cheap, five-millimeter sheet of SBR rubber will tear much faster than a premium, three-millimeter sheet of pure CR rubber. Always prioritize the chemical grade over the sheer thickness when designing zipper panels.
How do you package the materials to ensure they lay flat for our cutting machines?
